Why Your 9mm Bullets Get Smaller During Seating (And Why It Hurts Accuracy)

One of the most overlooked problems in 9mm reloading isn't the powder charge, primer, or even the bullet itself—it's what happens to the bullet during seating.
Many reloaders carefully select a quality .356" coated bullet, only to unknowingly reduce it to .355" or even .354" before the round is finished. That small change can have a noticeable effect on accuracy and consistency.
Why Bullet Diameter Matters
The standard groove diameter of most 9mm barrels is approximately .355".
A common rule for cast and coated bullets is to use a bullet that is 0.001" larger than the groove diameter. For most 9mm barrels, that means a .356" bullet.
This slightly larger diameter helps:
Create a better seal in the bore.
Reduce gas blow-by.
Improve consistency.
Increase accuracy.
Minimise barrel leading.

The Hidden Problem
Many reloaders assume that once a .356" bullet is seated, it remains .356".
Unfortunately, that's often not the case.
If the case mouth is not expanded correctly, the brass grips the bullet so tightly during seating that it actually sizes the bullet down.
Instead of ending up with a loaded cartridge containing a .356" bullet, you may have:
.355"
.3545"
Sometimes even smaller.
The bullet has effectively been swaged inside the case.
Why Does This Happen?
Brass is springy.
When a fired case is resized, the inside diameter becomes smaller than the bullet.
The expander plug is supposed to enlarge the inside of the case enough so the bullet can be seated without excessive force.
Many standard expanders don't expand the case far enough.
As the bullet is pushed into the case, the brass compresses it.
The softer the bullet, the easier it is for the brass to reduce its diameter.
What Does This Do to Accuracy?
When the bullet is smaller than intended, several things can happen.
Poor Bore Seal
A smaller bullet allows combustion gases to escape around the sides before the bullet fully seals the bore.
This is known as gas blow-by.
Gas blow-by can reduce consistency and increase fouling.
Reduced Accuracy
If every bullet ends up a slightly different diameter after seating, each shot may behave differently.
Consistency is the key to good groups.
Increased Leading
Undersized cast or coated bullets are far more likely to allow hot gases to cut past the bullet, which can increase barrel leading.
Inconsistent Velocity
A proper-fitting bullet creates more consistent resistance in the barrel.
That generally leads to more uniform velocities and better standard deviations.
How Can You Tell If It's Happening?
A simple test is to measure your bullets before and after seating.
Measure several bullets with a quality micrometer before loading.
Load a few cartridges.
Use an inertia bullet puller to remove the bullets.
Measure them again.
Many reloaders are surprised to discover the bullets are now smaller than when they started.

Expand the case enough that the bullet can be seated without being resized by the brass.
